How to Cut, Drill and Work with Foamex Board

A Beginner’s Guide to Working with Foamex Board

Foamex, also known as PVC foam board, is a lightweight and versatile material widely used for signs, displays, exhibition graphics and creative projects. Its smooth surface is suitable for printing and vinyl application, while the board itself is easy to cut, drill and mount.

In this guide, we’ll cover the best ways to work with Foamex board and help you achieve a clean, professional finish.

What Is Foamex Board?

Foamex is a lightweight, rigid board made from expanded PVC. It has a smooth, opaque surface on both sides and is commonly available in thicknesses such as 3mm, 5mm and 10mm.

Unlike clear or translucent acrylic, Foamex does not allow light to pass through it. Its solid surface makes it particularly well suited to:

  • Wedding and event signs
  • Exhibition and retail displays
  • Printed advertising boards
  • Menu and information signs
  • Wall-mounted branding
  • Craft and creative projects

Foamex can be printed directly, decorated with self-adhesive vinyl or left plain for your own design.

How to Cut Foamex Board

Foamex is generally easier to cut than acrylic, although the best method will depend on the thickness of the board and the type of cut required.

Utility Knife

A sharp utility or Stanley knife can be used for small, straight cuts in thinner Foamex board.

Place the board on a suitable cutting surface and use a steel ruler as a guide. Make several controlled passes with the knife until you have cut fully through the material. Avoid trying to force the blade through in one pass, as this may result in a rough or uneven edge.

Circular Saw or Table Saw

A circular saw or table saw is useful when cutting larger sheets or producing multiple straight cuts.

Use a fine-toothed blade suitable for plastics and keep the feed rate steady. Feeding the material too quickly may create a rough edge, while moving too slowly can generate unnecessary heat.

Jigsaw

A jigsaw is ideal for curved edges, cut-outs and more complex shapes.

Choose a fine-toothed blade designed for plastics and support the board securely while cutting. A slower, controlled cutting speed will help to reduce chipping and uneven edges.

CNC Router

For detailed shapes, lettering or repeat production, a CNC router offers the greatest level of accuracy. It can also be used to create shaped, bevelled or rounded edges.

Top tip: Support the full sheet while cutting. Allowing the board to flex or vibrate can result in inaccurate cuts or damaged edges.

How to Drill Foamex

Foamex is straightforward to drill and is more forgiving than acrylic.

For the best results:

  • Use a standard, sharp HSS drill bit.
  • Drill at a moderate speed.
  • Clamp the board securely before drilling.
  • Place a piece of scrap wood underneath the board to support the exit point.
  • Allow the drill bit to cut without applying excessive pressure.

For larger holes, a hole saw or step drill bit can be used. Always select a tool suitable for plastics and test it on an offcut first where possible.

Applying Vinyl to Foamex

The smooth surface of Foamex makes it an excellent choice for self-adhesive vinyl lettering, logos and printed graphics.

Before applying vinyl:

  1. Make sure the surface is clean, dry and free from dust.
  2. Wipe the board with a suitable surface cleaner, such as isopropyl alcohol, and allow it to dry fully.
  3. Position the vinyl carefully using transfer tape where required.
  4. Apply it with a squeegee, working from the centre outwards.
  5. Press down firmly around the edges and corners.

Applying the vinyl gradually will help prevent creases and trapped air bubbles.

Finishing Foamex Edges

Cut Foamex edges will usually show the internal PVC foam structure. Depending on the project, you may wish to leave the edges exposed or add a more finished appearance.

Options include:

  • Light sanding: Carefully smooth minor cutting marks using fine-grit sandpaper.
  • Edge tape or vinyl: Cover the exposed edge with a coordinating colour.
  • Painting: Apply a paint suitable for PVC, testing it on an offcut first.
  • Routered edges: Use a CNC router to create rounded, shaped or bevelled profiles.

Avoid using excessive heat to finish the edges, as this may damage or distort the board.

Fixing and Mounting Foamex

The right mounting method will depend on the board’s size, thickness, weight and intended location.

Adhesive or Mounting Tape

For lightweight indoor signs, a PVC-compatible adhesive or strong double-sided mounting tape may be suitable. Always check that the adhesive is compatible with both the Foamex and the surface it will be attached to.

Screws

Foamex can be drilled and secured with screws. Washers can help spread the pressure and reduce the chance of the fixing pulling through the board.

Avoid overtightening screws, as this may compress or damage the material. If the board will be installed outdoors, leave a small amount of room for natural expansion and contraction.

Stand-Off Fixings

Stand-off fixings create a smart, professional display by holding the board slightly away from the wall. They are ideal for business signs, reception displays and directional signage.

Cable Ties or Clips

Cable ties and display clips are useful for temporary signage, exhibitions and event displays.

Can Foamex Be Used Outdoors?

Foamex can be used for outdoor signs, particularly for temporary or short-to-medium-term displays. However, thinner boards may flex or bow in strong winds, direct sunlight or changing temperatures.

For outdoor projects, choose a suitable thickness, provide adequate support and use fixings that allow for some expansion. Larger signs may require a frame or additional mounting points.
